How a Hand Tool Manufacturer Reduced Downtime with Gardner Denver Air Compressors

Project Summary

An aging air compressor threatened production continuity for a leading hand tool manufacturer. By installing two Gardner Denver L200 rotary screw air compressors and implementing iConn monitoring, the company avoided downtime, improved compressed air system reliability, gained better visibility into compressor performance, and supported long-term energy efficiency goals.

Every manufacturer fears unplanned downtime. For a leading manufacturer of hand tools based in Tennessee, an air compressor failure could disrupt production of approximately 9,000 wrenches and 6,000 ratchets each day. Compressed air powers many of the plant's mission-critical operations, so reliability is essential to keeping production running.

The Problem: A Reliable Compressor Reached End of Life

For nearly 30 years, the manufacturer relied on Gardner Denver compressors to support its operations. But when one aging unit finally reached the end of its life, the company needed a fast, reliable solution that could come online as quickly as possible and help keep production downtime to a minimum.

The manufacturer immediately deployed a rental Gardner Denver compressor to keep production moving while they evaluated a long-term solution. With help from their local Gardner Denver distributor, they found a replacement that could support reliability and energy efficiency goals.

The Solution: Keeping Production Online While Planning a Smarter Compressor Replacement

The distributor suggested Gardner Denver L-Series rotary screw air compressors as the best fit for the plant’s compressed air needs. Two L200 270 HP units were installed in a new compressor building located at the back of the factory and commissioned over the course of a few months. These units were chosen for their combination of reliability, energy efficiency, and serviceability.

Reliability

Connections, fittings, and piping can all become potential sources of leaks. The Gardner Denver L-Series minimizes connections and piping throughout the compressor package. This means fewer potential leak points, more consistent performance, and fewer unplanned maintenance events.

Combined with low rotational speeds, integrated filtration, and a fail-safe shaft system, the L-Series is designed to help facilities stay focused on production instead of worrying about whether their compressor will run as expected.

Energy Efficiency

With pressure capabilities up to 13.1 bar and free air delivery above 29 m³/min, the L200 gives the facility enough compressed air capacity to keep production running reliably without oversizing the system or wasting unnecessary energy.

With Gardner Denver’s iConn platform, the team can continuously monitor compressed air performance and receive real-time alerts when something needs attention. Instead of sorting through pages of raw data, iConn consolidates information and finds data trends so the team can better understand the air compressor’s health and find opportunities to improve energy efficiency.

Serviceability

The L-Series was also selected with long-term serviceability in mind, with easier access to key components and consumables like filters and oil. Its Governor™ microprocessor controller with touchscreen gives operators a clear way to view compressor information, while the two-stage air filter and air/oil separation system support ongoing air system performance.

With iConn, the team can also receive preventive maintenance reminders when critical components are nearing the end of their life, helping them stay ahead of routine service instead of waiting for issues to appear.

To further support long-term reliability, the customer signed a preventive maintenance agreement with Gardner Denver. This gives the facility added confidence that routine service will be planned and completed, helping keep the air compressors operating as expected.

The compressed air system also included two air dryers, two mist eliminators, and two water separators to help deliver cleaner, drier air to the production line.

The Results: Avoided Downtime and a More Efficient Compressed Air System

The installation of Gardner Denver’s L-Series rotary screw air compressors at the factory will allow the company to ensure continuous equipment reliability and pursue a more efficient compressed air system.

Plus, working with their local Gardner Denver distributor helped the manufacturer avoid production downtime while replacing a compressor that had reached the end of its service life. After relying on Gardner Denver equipment for roughly 30 years, the company once again selected Gardner Denver to help support its compressed air needs moving forward.

Frequently Asked Questions

Using the right parts and replacing them at the right time helps prevent energy waste when producing the compressed air your operation needs. Dirty or inferior filters can increase pressure drop, which can make the system use more energy. Gardner Denver’s iConn platform can help by monitoring compressor performance, identifying trends, and making it easier to see where energy efficiency improvements may be possible.
